When Your Goss Press Stops at 2 AM: A Survival Checklist

This checklist is for pressroom managers, production supervisors, and anyone responsible for keeping a Goss printing press running through a deadline. I'm not talking about scheduled maintenance. I'm talking about the 2 AM phone call when a Community press throws a blanket and you've got 40,000 copies due by 6 AM.

I've been running Goss presses for 12 years—Community, Urbanite, Metro, and a few older models that predate my career. In that time, I've handled over 90 emergency breakdowns. Some we fixed in 20 minutes. Others cost us $15,000 in rush parts and overtime. This checklist covers the five steps that actually matter when you're in crisis mode.

Five steps. They work whether you're running a Goss Urbanite for a daily newspaper or a commercial web offset job. And I'll flag a few things most operators overlook—especially around parts sourcing and press reconfiguration.

Step 1: Kill the Run, Not the Press

The first instinct when a press goes down is to hit the emergency stop. That's usually wrong.

If you're mid-run and something sounds wrong—a rhythmic thump, a sudden change in web tension, ink splatter where it shouldn't be—don't kill the entire press immediately. Kill the run. Stop feeding paper. Disengage the unit that's causing problems. Keep the rest of the press running if you can.

Why? Restarting a cold Goss press takes 20-45 minutes to get back to register and color. If you can isolate the problem to one unit, you might save the rest of the run.

I learned this the hard way in March 2024. We were running a 32-page broadsheet on our Urbanite when unit 3 started throwing ink. My night operator hit the main e-stop. We lost the entire run. The actual fix—a faulty ink fountain roller—took 25 minutes. But getting the press back to register took another 50. We missed our 5 AM delivery window by 40 minutes. That delay triggered a $3,200 penalty clause.

Had he just isolated unit 3 and kept the other three running, we would've finished the job and fixed the unit during the next washup.

What to do instead:

  • Disengage the problem unit (or units) from the drive
  • Keep paper feeding through the remaining units
  • Diagnose while the rest of the press runs
  • Only hit the main e-stop if there's a safety issue—smoke, metal-on-metal contact, a web wrap that's escalating

Step 2: Diagnose Before You Call Anyone

The worst thing you can do on a Goss press emergency is call your service contact without basic diagnostics. You'll waste time explaining symptoms when you could've already identified the problem.

Goss presses—especially the Community and Urbanite lines—are mechanically logical. Most breakdowns fall into one of four categories:

Mechanical: Bearings, gears, rollers, cylinders. You'll hear it before you see it. Rhythmic sounds that change with press speed usually mean a bad bearing. Grinding that doesn't change with speed usually means gear damage.

Electrical: Motors, drives, sensors, control boards. Intermittent problems that disappear and reappear? Electrical. Problems that are consistent every revolution? Mechanical.

Ink/water system: Fountain solutions, rollers, spray bars. On Goss presses, ink feed problems often masquerade as print quality issues. Check your ink fountain roller settings before you assume a bigger problem.

Web handling: Tension, registration, cutoff. If the web's wandering, check your infeed and outfeed tension settings. If you're losing cutoff registration gradually, check for a slipping clutch or a worn gearbox.

One thing that trips up operators switching from sheetfed or digital: on a Goss web press, the blanket and plate cylinders on each unit are independent. A problem on one unit doesn't mean the whole press is down. This is good—it gives you options. It's also confusing if you're used to a CIJ printer or a hot end 3D printer, where the whole system is a single integrated unit.

Step 3: Check Your Parts Inventory Before You Call Goss

This is the step most people skip. And it's cost me thousands over the years.

Before you call Goss or your parts supplier, check what you actually have on the shelf. I know, it sounds obvious. But in a panic, people call first and inventory second. Then they discover they had the exact part sitting in the back of the parts room the whole time.

We keep a minimum stock of the following for our Urbanite and Community presses:

  • Ink fountain rollers (2 spare sets per press)
  • Blanket tension springs
  • Gripper pads and springs
  • Web tension sensors (1 spare per press)
  • Drive belts for the main motor
  • Cutoff knife blades (these wear faster than you think)

The conventional wisdom is to keep only OEM parts on hand. My experience with 90+ breakdowns suggests otherwise. For certain non-critical components—blanket tension springs, gripper pads, some sensors—third-party parts have worked just as well and arrived faster. For anything that affects register, cutoff, or safety, OEM only.

Here's what I mean: last quarter, we had a press reconfiguration job that required moving a Community press from one plant to another. During the move, we damaged the cutoff knife assembly on unit 2. Goss's lead time was 3 weeks. A third-party supplier had a compatible assembly in 4 days. We ran test jobs on it for a week to verify cutoff accuracy before committing to production. It's been running for 6 months without a single registration issue.

But we wouldn't have done that for a main drive gear or a register motor. Those are OEM or nothing.

Step 4: Call Goss Service—But Call Smart

When you do call Goss service, have this information ready:

  1. Press model and serial number
  2. Exact symptom (what you hear, see, smell)
  3. What you've already checked (don't make them walk you through basics)
  4. Which units are affected
  5. Your deadline and current production status

I've found that Goss service responds 30-40% faster when you provide specific diagnostics upfront. They can route your call to the right specialist instead of general support.

One more thing: if you're considering a press reconfiguration—whether it's adding units, changing folder configurations, or adapting a Goss press for a different product format—call Goss before you start the project, not after. Their engineering team can tell you what's feasible and what's going to be a nightmare. We saved $8,000 on a reconfiguration last year just by following their recommendation to reposition the folder rather than replace it.

Step 5: Accept the "Good Enough" Fix

This is the hardest step for me. I'm a perfectionist. I want the press running exactly right, not just running.

But in an emergency, "running exactly right" is the enemy of "running at all." If you can buy 4 hours of acceptable quality output with a temporary fix, that's often better than shutting down for 8 hours to do the job perfectly.

Examples of good-enough fixes that have saved runs:

  • Using a slightly mismatched ink roller durometer and accepting 5% more ink consumption
  • Running one unit at reduced speed to avoid a vibration that only appears above 1,200 impressions per hour
  • Temporarily bypassing a web tension sensor and manually adjusting tension every 10 minutes

None of these are permanent. All of them got the job out the door.

I have mixed feelings about this approach. On one hand, it feels like compromising quality. On the other, I've seen too many missed deadlines because someone insisted on a perfect fix at the wrong time. The key is to document what you did and schedule the permanent repair as soon as the run is complete.

Common Mistakes (and What To Do Instead)

Mistake 1: Ignoring small symptoms. That slight vibration on unit 4 at 8 PM? It's not going to fix itself by 10 PM. It's going to become a major failure at 2 AM when you have no backup operators and no parts availability.

Mistake 2: Calling the parts supplier before checking your own inventory. I covered this in Step 3, but it's worth repeating. Your parts room is faster than any supplier.

Mistake 3: Assuming all "printer" problems are the same. If you're used to a CIJ printer or a hot end 3D printer, you're used to integrated systems where one failure often means the whole machine is down. Goss web presses aren't like that. Each unit functions semi-independently. A failure on one unit doesn't have to kill the entire run.

Mistake 4: Not involving the operator who was running the press when it failed. They heard the sound, saw the symptom, and may have noticed something you wouldn't. Talk to them first.

Mistake 5: Forgetting about temperature and humidity. Goss presses are sensitive to ambient conditions. If the pressroom temperature swings more than 5°F during a run, you're going to see tension and registration problems. That's not a mechanical failure—it's an environmental one. If someone asks "how do I connect my printer to my phone" to monitor press conditions remotely, that's fine. But don't rely on remote monitoring to catch temperature problems. Walk the floor.

What To Keep on the Pressroom Floor

I've refined this list over 12 years. It's not comprehensive, but it covers 80% of what you'll need in a Goss press emergency:

  • Basic hand tools (wrenches, hex keys, screwdrivers)
  • Flashlight (headlamp is better—keeps your hands free)
  • Spare fuses for your press model
  • Ink fountain roller setting gauge
  • Spare tension springs (we keep 20+)
  • A notebook and pen (for documenting what you did and when)

The notebook is the most important. I can't tell you how many times we've fixed a problem, only to have it recur six months later and nobody remembers what we did. Write it down. Even if it's just "tightened the bolt on unit 3, vibration gone."

One final note: none of this replaces proper preventive maintenance. The best way to handle a Goss press emergency is to never have one. But when you do—and you will—these five steps will get you through it.
